The card does not necessarily have to be a rectangle.
Almost every name card ever printed is a rectangle with four sharp corners, roughly 90 by 54 millimetres. There is a good reason for this standard. It fits easily into wallets and card holders, stacks neatly, and requires no special thought. In this case, convention is indeed doing important work.
This is exactly why deviating from the norm stands out. A rounded corner, a cut-out shape, or a colored edge is noticed precisely because the other forty cards in the stack do not have these features. The challenge is that these design choices interact with cost, turnaround time, and whether the card still fits in a wallet. If these decisions are made incorrectly, you may end up paying extra for a card that people find annoying.
This guide discusses die-cutting, rounded corners, and edge painting. It covers what each process involves, the associated costs, and the practical limitations.
Rounded corners: the subtle change that enhances usability.
Rounded corners are the most common variation from the standard rectangular shape, and they are also the least risky. The card retains its dimensions, ensuring that it still fits into every holder and stacks properly. The only change is the corner radius.
The radius is measured in millimeters and is more significant than many people realize. A small radius of about 2 mm is perceived as a deliberate design choice, often without conscious awareness. At about 4 mm, the shape begins to appear noticeably rounded. Beyond approximately 6 mm, the card starts to resemble a playing card or a gift tag, which may be the intended effect.
The practical argument
There is a genuine functional case here, separate from appearance. Sharp corners are the first part of a card to get damaged. They bend, fray, and a card with a bent corner looks neglected in a way that a scuffed center does not. Rounding removes the most vulnerable point.
This is particularly important for cards that are carried in pockets rather than card holders, especially for thick, soft stocks that can easily be marked. If you have selected a heavyweight cotton card specifically because of its pleasant feel, rounded corners help protect the card you paid for.
One design consequence: your artwork has to respect the new shape. Anything sitting close to a corner may now be cut through. The safe zone effectively shrinks at each corner, which is a good reason to read our guide on bleed, trim and safe zones before you commit to a layout.
Die-cutting: custom shapes and cut-outs
Die-cutting is the general process behind any non-rectangular card. This process involves using a steel rule die, which is essentially a shaped blade mounted in a board. This die cuts the card to any specified outline. For example, rounded corners are a simple instance of this process. The process can go much further than these simple examples.
- Custom outlines that follow the shape of a logo or product silhouette.
- Interior cut-outs, or holes through the card.
- Half-cuts that allow part of the card to fold or pop out.
- Perforations allow a section to be torn off and kept.
- Slots designed to hold a second item, such as a card that grips a pen or a coin.
The idea of perforation is often overlooked. A card featuring a tear-off section provides the recipient with a reason to keep one part and use the other, which is more than most cards accomplish.
Where the limits are
Blades cut in both curved and straight lines, and they have a minimum radius. Very sharp interior angles are challenging, and tiny details in the outline can be lost. Additionally, thin bridges of cardboard between two cut-outs often snap. If your shape includes a neck narrower than roughly 5 mm, expect that area to be the point where cards break in the box.
Structural sense matters too. A card cut into a delicate shape is likely to arrive damaged. There is a difference between a distinctive silhouette and a shape that cannot survive a courier.

Edge painting: adding color where it goes unnoticed.
Edge painting involves applying color to the cut edge of a card, the narrow face you only see when the card is viewed side-on or in a stack. This technique is one of the few finishes that does not enhance a card when viewed flat. However, it dramatically transforms a stack of cards.
It only works on thick stock. For instance, on a 300 gsm card, the edge is barely visible, so there is little to see. The effect becomes noticeable with weightier stock, typically 500 gsm and above, which is why edge painting often pairs with heavyweight cotton cards. Many printers achieve that weight by bonding two or three sheets together, which in turn opens up additional options.
Duplexing and coloured cores
If you are bonding sheets anyway, you can bond a colored sheet between two outer layers. The result is a card with a stripe of color running through its edge, revealed by the cut rather than painted on. A black core between two white faces is a well-worn example, and it survives wear better than paint, because the color is structural rather than applied.
Painted edges can chip under heavy use. However, a colored core does not chip because there is no surface layer to come off. Paint provides a wider range of colors and allows for an exact match to a specific brand color. Therefore, the choice depends on which of those factors you prioritize.
What this does to your order
Two practical considerations that determine whether any of this is realistically feasible for you.
First, cost structure. Custom dies are a one-off charge, the same as with embossing, so quantity determines whether the per-card price is sensible. Rounded corners are the exception, because most printers run them as a standard option with a standard die and charge accordingly. Edge painting is different again: it is labour per job rather than a die, so it stays expensive at every quantity.
Second, turnaround. Each of these steps occurs after printing, and each adds additional handling. If you need cards for a Thursday and it is Tuesday, a custom die-cut is not the best option for that week. Standard rounded corners usually are.
