When paper is no longer the appropriate material

Most business cards are printed on card stock, and there's a good reason for that. Paper absorbs ink well, feels familiar, costs little, and can be recycled. However, there are situations where paper is the wrong choice, and people often discover this the hard way. Cards can go soft in humid climates, get chewed up in a wallet after just two weeks, or need to survive being passed around on a workshop floor.

Plastic cards address those issues but also introduce new challenges. This guide explores the materials used, the printing process, relative costs compared to paper, and the appropriate and less suitable applications for plastic cards.

The main plastic materials

PVC

PVC is the material used for bank cards and membership cards. It is rigid, waterproof, and has a smooth surface that prints cleanly. Thickness is typically specified in millimetres, with 0.76 mm being the standard thickness for bank cards. Thinner options, around 0.3 to 0.5 mm, are also available for cards that are closer to a stiff paper card.

PVC prints well in full colour and holds fine detail. It can be finished glossy or matte, and it accepts spot colour work. The main drawbacks are environmental: PVC is not readily recyclable through household streams, and that matters if sustainability is part of your brand position. PET and frosted plastics

PET is a clearer, slightly more flexible plastic often used where a transparent or translucent look is desired. Frosted PET has a fine etched surface that diffuses light, giving it a soft, milky finish. This finish photographs well and hides fingerprints better than clear plastic.

Both work best with designs built specifically for transparency, which is a real design constraint rather than just a detail. More on that below.

Metal

At the premium end, stainless steel, brushed aluminum, and anodized metal cards are available. These cards are typically laser-etched or engraved rather than printed, which restricts the use of one or two tones. However, this method ensures the result lasts indefinitely. The cost per card is high enough that these are usually ordered in quantities of fifty or a hundred, rather than a thousand. These cards are reserved for senior staff or specific client-facing roles.

Wood, cork and composite

Thin wood veneer and cork cards are laser-engraved or screen printed. These materials are tactile and memorable, and they are well-suited to certain sectors: joinery, architecture, artisan food, and sustainable products. However, they are not as durable as plastic, and color reproduction is limited by the grain and tone of the material.

Designing for transparent and plastic materials

This is where most initial orders often go wrong. A design that works well on white paper often fails on plastic, as the assumptions underlying the design change.

  • There is no white unless you print it. On transparent stock, white is a separate ink layer. If your logo has white elements and you do not specify a white underprint, those areas will simply be clear.
  • Colours shift over a clear background. A colour printed on transparent plastic will pick up whatever is behind the card. Solid dark colours hold up; pale tints tend to disappear.
  • Small text loses contrast. Fine type over a clear area is hard to read against a busy background. Keep contact details on a printed solid panel.
  • Plastic does not absorb ink. Ink sits on the surface, so heavy coverage can look slightly raised and takes longer to cure.
  • Corners are usually rounded. Sharp corners on rigid plastic are unpleasant to handle and chip over time.

A practical approach: design the card twice, once as it will look against a white background and once against a dark one. If it reads in both, it will work in a wallet and in someone's hand. Cost, quantity and lead time

Plastic cards are more expensive than paper cards, especially at lower quantities. The higher cost is due to several practical factors: plastic sheets are more expensive, the ink takes longer to dry, cutting requires different tools, and the minimum order quantity is often higher, as setup costs cannot be spread over a small production run.

Rough expectations vary by specification and supplier:

  • Thin PVC is positioned in a range that represents a noticeable step up from premium paper stock, but not an order of magnitude higher.
  • Full-thickness PVC with rounded corners is more expensive.
  • A transparent stock with a white underprint adds an additional ink layer and cost.
  • Metal cards stand out above all others and are priced per piece.
  • Lead times are typically longer than those for paper, as curing and finishing add several days.

Due to the cost per card, plastic cards are rarely the best choice as your only card option. A more practical approach is to use paper cards for high-volume handouts at events, and a smaller batch of plastic or metal cards for situations where the card itself is part of the impression.

Where plastic genuinely earns its place

Plastic cards are useful when the card serves a purpose beyond just carrying a phone number.

  • Cards that double as something else: loyalty cards, membership cards, appointment cards, gym passes and access cards
  • Wet or dirty environments: trades, marine, food service, workshops, anywhere a paper card would not survive the day
  • Cards meant to be kept for years: emergency contacts, service numbers, warranty details
  • Premium positioning: where the physical object is deliberately part of the offer
  • Designs that need transparency: layered logos, overlays, a window effect

It performs less effectively for high-volume networking, for any content you expect people to frequently write on, and for brands that are built around recycled and low-impact materials.

A note on writing surfaces

Standard ballpoint pens do not write reliably on glossy PVC, and what does go on tends to smudge. If writing on your card is necessary, either specify a matte finish with a writable coating or use a paper card for this purpose. This issue often affects clinics and salons that use the back of the card for appointment times.
